Summary

Additive manufacturing of stainless steel alloys harnesses advanced techniques—in particular laser powder bed fusion and directed energy deposition—to fabricate complex geometries with minimal material waste. Fine-tuning of parameters such as laser power, scan speed and hatch spacing controls the microstructure—grain morphology, porosity and phase distribution—and thereby mechanical properties, corrosion resistance and thermal stability. Rapid solidification rates in selective melting create characteristic cellular structures, high dislocation densities and residual stresses that can be mitigated by post-process heat treatments, mechanical trials or chemical passivation. Alloys spanning austenitic grades (316L, 304), martensitic and precipitation-hardened steels (17-4PH), as well as duplex variants (2205), have been successfully fabricated, demonstrating superior combinations of strength, ductility and corrosion resistance compared to conventionally manufactured counterparts. Applications range from aerospace engine components and biomedical implants to nuclear reactor parts, where bespoke topology and site-specific property control offer unparalleled performance and sustainability.

Recent studies have demonstrated that by manipulating dislocation density and solidification structure during laser powder bed fusion, it is possible to programme recrystallisation pathways so as to create tailored heterogeneous microstructures combining recrystallised and as-built regions, thus achieving superior strength and ductility in 316L stainless steel. Another investigation employing in situ synchrotron X-ray diffraction alongside computational modelling has quantified the microscale residual stresses in additively manufactured 316L steel, revealing tension–compression asymmetries in yield strength and work hardening linked to back stresses from heterogeneous dislocation distributions. Strategic heat treatments effectively relieve these stresses, diminishing asymmetries and modifying hardening behaviour, thereby enhancing predictability of mechanical performance in critical service conditions.
