Lithium-Ion Battery Electrode Manufacturing Techniques
Summary
In modern lithium-ion battery production, slurry casting has long been the cornerstone, enabling high-volume roll-to-roll coating of active materials, conductive additives and polymer binders onto current collectors. This approach involves solvent-based mixing, controlled drying to remove the solvent and calendering to tune electrode density and porosity. Growing concerns about the environmental impact and energy demands of solvent evaporation have driven the emergence of solvent-free and dry processing methods, such as powder pressing and hot-rolling of thermoplastic binders. Precise control of electrode microstructure—including tortuosity, binder distribution and particle network connectivity—is essential to optimise ionic and electronic transport, mechanical integrity and electrochemical performance. Concurrently, digitalisation and data-driven process analytics are enabling the rapid exploration of manufacturing parameter spaces and the development of virtual twins for scale-up. These innovations are critical to meeting the accelerating demand for high-energy-density electrodes in electric vehicles and grid-scale storage while reducing costs and improving sustainability.
Research from Nature Portfolio
Recent studies have introduced an industrially viable dry press-coating process combining multiwalled carbon nanotubes and PVDF powder with etched aluminium foil current collectors, achieving ultrahigh electrode loadings of 17.6 mAh cm⁻² and remarkable energy densities of 360 Wh kg⁻¹ and 701 Wh L⁻¹ while eliminating NMP solvents. Complementing this, a pioneering dry powder painting method demonstrated rapid hot-rolling activation of thermoplastic binders, yielding stronger electrode–collector adhesion and superior electrochemical performance compared with conventional slurry-cast counterparts. Together, these contributions establish solvent-free manufacturing as a scalable route to high-performance electrodes with reduced drying times and environmental impact.
