Summary
Additive manufacturing of aluminium alloys, particularly via powder bed fusion methods, has revolutionised the fabrication of lightweight structural components. The mechanical performance of these alloys is governed by a complex interplay between rapid solidification, thermal history and post-processing treatments. Rapid cooling rates inherent to layer-wise melting produce refined microstructures with enhanced supersaturation of alloying elements, yielding high strength but often limited ductility. Residual stresses and anisotropic grain growth can introduce variability in yield strength, ultimate tensile strength and fatigue resistance. Tailored heat treatments and in-situ remelting strategies enable control of nano-scale precipitates and grain morphology, balancing strength and plasticity. Understanding and predicting the structure–property relationships across multiple length scales – from cellular solidification features to macroscopic defect distributions – is critical for reliable deployment in aerospace, automotive and defence applications. Advances in computational modelling and high-throughput testing frameworks are now linking process parameters to performance, guiding optimisation for demanding service conditions.

Recent studies have elucidated the multi-scale interconnection between processing, microstructure and mechanical response in laser powder bed fusion AlSi10Mg. Investigations demonstrate that rapid solidification fosters significant grain refinement and silicon supersaturation in the as-printed state, which, upon tailored heat treatments, produces tensile strengths of 300–450 MPa with elongations of 4–13 %. An electrical conductivity model has been developed to predict silicon solute concentrations and to anticipate microstructural evolution under various ageing and stress-relief conditions. These insights enable quantitative forecasting of both strength and ductility improvements, providing a predictive framework for heat-treatment design and process control.
