Ultrasonic-Assisted Additive Manufacturing of Metallic Materials
Summary
Ultrasonic-assisted additive manufacturing integrates high-frequency mechanical vibrations into metal 3D-printing processes to manipulate solidification dynamics and melt-pool behaviour. By introducing ultrasonic energy—often via a probe or focused laser—into laser powder deposition, Directed Energy Deposition or Wire Arc systems, acoustic cavitation and streaming promote heterogeneous nucleation, break dendritic arms and disperse inclusions uniformly. The result is refined equiaxed grains, dramatically reduced porosity and weakened crystallographic texture, which enhance yield strength, tensile ductility and fatigue performance. This approach has global significance across aerospace, automotive, tooling and biomedical sectors, where customised parts demand reliable mechanical properties and minimal anisotropy. Current challenges centre on ultrasonic-hardware integration, attenuation with build height and optimisation of vibration amplitude, frequency and application timing to maximise microstructural control without compromising deposition rates.

Recent studies have demonstrated that pulsed laser-assisted additive manufacturing can achieve in situ grain refinement of Ti-6Al-4V. A nanosecond pulsed laser focused onto the melt pool generates mechanical waves that induce fine equiaxed prior-β grains and reduce crystallographic texture, halving average grain size compared with conventional methods without altering tool paths.
Recent investigations using in situ high-speed and thermal imaging during ultrasonic vibration-assisted Directed Energy Deposition of 316L stainless steel have quantified the melt-pool response to ultrasonic energy. Application of ultrasound increases peak temperatures and pool dimensions, improves particle wettability, and—through combined acoustic cavitation, streaming and absorption—reduces porosity by over 90% and dendritic arm spacing by more than 50%, while revealing the diminishing effect of build height due to acoustic attenuation.
